While traditional metal casting has existed for thousands of years, it remains a complex process under controlled conditions that suffers from variable casting outcomes, leading to high incidence of scrapped castings. This variability has long been considered unavoidable, and even acceptable by the metal casting community. This seminar presents research that integrates sand casting and additive manufacturing (AM) to solve these problems. 3D sand-printing (3DSP), a binder jet AM process, enables us to reimagine mold design to improve casting quality and reduce casting variation. In the first part of the seminar, Dr. King will present research that focuses on redesigning how liquid metal is transported in sand molds. His research shows that AM-enabled 3D mold geometries can greatly reduce casting defects, resulting in an increase in mechanical strength. At the same time, these geometries reduce the inherent variation present in casting. Understanding the relationship among processing parameters, phase composition and material response holds an important key for property tailoring of PDC composites in different engineering applications. In this seminar, I will talk about how to tailor the mechanical response through structure architecture design, phase transition control and energy dissipation pathway prediction. Recent advances in machine learning hold great promise for various aspects of advancements to manufacturing. For example, generative models provide opportunities for design automation of customizable forms, while deep learning enables autonomous robots and decision making systems to react to novel sensory information in unstructured environments. This talk will provide examples of recent advances in both of these domains, while also discussing remaining open challenges -- such as co-optimizing the physical structure and control policies of 3D-printed robots or optimizing many-task machine learning models for online continual learning in ever-changing environments. My hope is that laying out the current progress and open challenges in these aspects of machine learning for advanced manufacturing may lead to collaborations in both fundamental and use-inspired research across (and beyond) the newly formed Northeast Integrated Intelligent Manufacturing Lab. </video>
